Abstract:

Recent advances in microparticle impact studies have revealed that melting – which has been considered detrimental in high-velocity particle impacts – can in fact enable adhesion when the melt layer is sufficiently thin. In this talk, we present two complementary studies investigating the role of eutectic melting and nanoscale resolidification in impact-based deposition techniques. Using laser-induced particle impact testing to monitor AA7075 microparticle impacts across a wide velocity range, we demonstrate that eutectics can promote localized melting at surprisingly low velocities. Building on this, we show that by restricting the volume of melt generated during impact, resolidification becomes fast enough to support metallurgical bonding, even in the absence of extensive plastic deformation in the substrate. These findings offer a revised framework for adhesion mechanisms in cold spray, one in which the interfacial melt layer is not necessarily a defect but a tunable feature for joint formation.

Dr. Muhammad Shehryar Khan (pronounced: sherry-aar) is an Assistant Professor in the Department of Mechanical and Manufacturing Engineering at the University of Calgary and the Director of the Hybrid Advanced Materials Processing (Hy-AMP) Lab. A specialist in the intersection of welding metallurgy and manufacturing science, Dr. Khan’s work focuses on exploring the fundamental links between process design and microstructural evolution to drive the functional performance of structural interfaces. Prior to joining the University of Calgary, Dr. Khan held the prestigious Banting Postdoctoral Fellowship at the Massachusetts Institute of Technology (MIT), where he conducted field-defining research on the high-velocity impact bonding of dissimilar metals. He earned his Ph.D. from the University of Waterloo, where his doctoral research on alpha-ferrite suppression and weld softening in press-hardened steels during laser welding, earning him the Governor General’s Gold Medal, which is the highest graduate-level academic honor in Canada. At the Hy-AMP Lab, Dr. Khan is currently spearheading the development of an advanced manufacturing hub in Calgary, integrating robotic systems, high-power laser directed energy deposition (DED) for cladding applications, and hybrid processing techniques for dissimilar materials. His research is dedicated to engineering "survivable" multi-material architectures designed to withstand the rigors of extreme-environment applications, particularly within the energy and aerospace sectors. Dr. Khan is lifetime member of SME and ASME, a past President of the CWB Association (UWaterloo Chapter), and currently also serves on the board of the Canadian Council of the IIW. He is a passionate advocate for the Canadian welding industry and is excited to support the R&D needs of the welding and joining community in Southern Alberta.
